Abstract Now weight reduction is increasingly needed in automotive industry to improve fuel efficiency and to reduce emission. Various lightweight technologies have been used to vehicles. Because of its heavy weight and complex shape, IP carrier tends to be integration and weight intensive. Therefore lightweight is necessary for IP carrier. This paper lists the fourth lightweight technologies used for IP carrier by now, which are Magnesium alloy part, Aluminum alloy part, Hybrid composite part, Composite material injection part. For magnesium alloy part and aluminum alloy part, they have been mass produced for some years. The hybrid composite part has been researched for some years. Recently, the injection composite part has been researched and some parts have been developed and tested. By outlining the design, manufacturing, weight reduction and cost of these lightweight technologies, this paper fully analyzed these used technologies.

Abstract Reliable, accurate data on vehicle occupant characteristics could be used to personalize the occupant experience, potentially improving both satisfaction and safety. Recent improvements in 3D camera technology and increased use of cameras in vehicles offer the capability to effectively capture data on vehicle occupant characteristics, including size, shape, posture, and position. In previous work, the body dimensions of standing individuals were reliably estimated by fitting a statistical body shape model (SBSM) to data from a consumer-grade depth camera (Microsoft Kinect). In the current study, the methodology was extended to consider seated vehicle occupants. The SBSM used in this work was developed using laser scan data gathered from 147 children with stature ranging from 100 to 160 cm and BMI from 12 to 27 kg/m2 in various sitting postures.

Abstract Because of their high specific stiffness and strength, composite materials have been used in the structural of vehicles to provide a competitive advantage of through weight reduction while maintaining or even increasing functionality. Composite materials have been used for IP carrier which forms the skeleton of the cockpit and provides the base architecture off of which IP components are attached and function. Specially, composite materials using injection molding process have been used to develop IP carrier recently, due to high level of styling flexibility by that can achieve high degree integration and simplicity of process. However, for injection part especially for large part would deform largely. Consequently, deformation controlling is very important for large composite part that used injection molding. In this study mold flow analysis was conducted on the composite IP carrier structure which gets from the topology optimization result.

Abstract Plastic plays a major role in automotive interiors. Till now most of the Indian automobile industries are using plastics mainly to cover the bare sheet metal panels and to reduce the weight of the vehicle along with safety concerns. Eventually Indian customer requirement is changing towards luxury vehicles. Premium look and luxury feel of the vehicle plays an equal role along with fuel economy and cost. Interior cabin is the place where aesthetics and comfort is the key to attract customers. Door Trims are one of the major areas of interiors where one can be able to provide premium feeling to the customer by giving PVC skin and decorative inserts. This paper deals with different types of PVC skins and its properties based on process constraints, complexity of the inserts. Door trim inserts can be manufactured by various methods like adhesive pasting, thermo-compression molding and low pressure injection molding process etc.

Abstract Traditionally, Knee Air Bag (KAB) is constructed of a woven nylon or polyester fabric. Recently, Ford developed an injection molded air bag system for the passenger side called Active Glove Box (AGB). This system integrates a plastic bladder welded between the glove box outer and inner doors. This new system is smaller and lighter, thus improving the roominess and other creature comforts inside the passenger cabin while providing equivalent restraint performance as traditional knee airbag system. This patented technology allows positioning of airbags in new locations within the vehicle, thus giving more freedom to designers. The first application of this technology was standard equipment on the 2015 Ford Mustang. Given that this technology is first in the industry, it was a challenge to design, test and evaluate the performance of the system as there is no benchmark to compare this technology. A CAE driven design methodology was chosen to overcome this challenge.

Modern Instrument Panel Clusters (IPC) are equipped with thin film transistor (TFT) based displays. Contrary to conventional IPCs with hard gauges and liquid crystal diode (LCD) displays, TFT displays offer versatile usage of display area with soft gauges, reconfigurable menus, tell tales, graphics and warning messages etc., At the same time, the number of possible screen combinations, multicolor images validation and different screen arbitration become significantly complex. Thereby display validation turns out to be a complex and time consuming task in IPC validation. The task becomes even more complex when change requests are to be incorporated during final phases of development stage. This paper provides a novel solution that helps to validate any graphical and behavioral changes with minimum effort and maximum accuracy.

Abstract For many years, the use of in-mold fasteners has been avoided for various reasons including: not fully understanding the load cases in the part, the fear of quality issues occurring, the need for servicing, or the lack of understanding the complexity of all failure modes. The most common solution has been the use of secondary operations to provide attachments, such as, screws, metal clips, heat staking, sonic welding or other methods which are ultimately a waste in the process and an increase in manufacturing costs. The purpose of this paper is to take the reader through the design process followed to design an in-molded attachment clip on plastic parts. The paper explores the design process for in-molded attachment clips beginning with a design concept idea, followed by basic concept testing using a desktop 3D printer, optimizing the design with physical tests and CAE analysis, and finally producing high resolution 3D prototypes for validation and tuning.

Abstract The purpose of this study is to validate a reverse engineering based design method for automotive trunk lid torsion bars (TLTB) in order to determine a free, or unloaded, shape that meets a target closed shape as well as a specified torque. A TLTB is a trunk lid component that uses torsional restoring force to facilitate the lifting open of a trunk lid, as well as to maintain the open position. Bend points and torque of a TLTB at a closed trunk position are specified by a car maker. Conventionally, a TLTB supplier determines bend points of the free shape by rotating the given bend points from a closed position around a certain axis to satisfy the specified torque at the closed position. Bend points of a deformed TLTB shape in the closed position often do not match the target bend points given by a car maker when designed by the conventional method, which can potentially cause interference issues with surrounding components.

Abstract Vehicle Hood being the face of a passenger car poses the challenge to meet the regulatory and aesthetic requirements. Urge to make a saleable product makes aesthetics a primary condition. This eventually makes the role of structure optimization much more important. Pedestrian protection- a recent development in the Indian automotive industry, known for dynamics of cost competitive cars, has posed the challenge to make passenger cars meeting the regulation at minimal cost. The paper demonstrates structure optimization of hood and design of peripheral parts for meeting pedestrian protection performance keeping the focus on low cost of ownership. The paper discusses development of an in-house methodology for meeting Headform compliance of a flagship model of Maruti Suzuki India Ltd., providing detailed analysis of the procedure followed from introduction stage of regulatory requirement in the project to final validation of the engineering intent.

Abstract An engine cooling system in an automotive vehicle comprises of heat exchangers such as a radiator, charge air cooler and oil coolers along with engine cooling fan. Typical automotive engine-cooling fan assembly includes an electric motor mounted on a shroud that encloses the radiator core. One of main drivers of fan shroud design is Noise, Vibration, and Harshness (NVH) requirements without compromising the main function of airflow for cooling requirements. In addition, there is also a minimum stiffness requirement of fan shroud which is often overlooked in arriving at optimal design of it. Low Speed Damageability (LSD) assessment of an automotive vehicle is about minimizing the cost of repair of vehicle damages in low speed crashes. In low speed accidents, these fan motors are subjected to sudden decelerations which cause fan motors to swing forward thereby damaging the radiator core. So designing fan shroud for low speed damageability is of importance today.

Abstract The fuel efficiency of a vehicle depends on multiple factors such as engine efficiency, type of fuel, aerodynamic drag, and tire friction and vehicle weight. Analysis of weight and functionality was done, to develop a lightweight and low-cost Roof rack rail. The Roof rack rail is made up of a lightweight material with thin cross section and has the design that allows the fitment of luggage carrier or luggage rack on the car roof. In starting this paper describes the design and weight contribution by standard Roof rack rail and its related parts. Secondly, the selection of material within different proposed options studied and a comparison of manufacturing and design-related factors. Thirdly, it has a description of the design of Roof rack rail to accommodate the luggage carrier fitment on the car roof. Moreover, optimizations of Roof rack rail design by continuous change in position, shape, and parts used.

Abstract Modularity in product architecture and its significance in product development have become an important product design topics in the last few decades. Several Product Modularity definitions and methodologies were developed by many researchers; however, most of the definitions and concepts have proliferated to the extent that it is difficult to apply one universal definition for modular product architecture and in product development. Automotive seat modular strategy and key factors for consideration towards modular seat design and assemblies are the main focus of this work. The primary objectives are focused on the most “natural segmentation” of the seat elements (i.e., cushions, backs, trims, plastics, head restraints, etc.) to enable the greatest ease of final assembly and greatest flexibility for scalable feature offerings around common assembly “hard-points.”

Abstract A robot mining system was developed by the State Space Robotic undergraduate student design team from Mississippi State University (MSU) for the 2016 NASA Robotic Mining Competition. The mining robot was designed to traverse the Martian chaotic terrain, excavate a minimum of 10 kg of Martian regolith and deposit the regolith into a collector bin within 10 minutes as part of the competition. A Systems Engineering approach was followed in proceeding with this design project. The designed mining robot consisted of two major components: (1) mechanical system and (2) control system. This paper mainly focuses on the design and assessment process of the mechanical system but will also briefly mention the control system so as to evaluate the designed robotic system in its entirety. The final designed robot consisted of an aluminum frame driven by four motors and wheels. It utilized a scoop and lifting arm subsystem for collecting and depositing Martian regolith.

Abstract Various mechanisms have been used to drive speedometers and other instrument gauges. This paper reviews the mechanisms used; in particular investigates the ability of stepper motors which have become the most common instrument motor in the last decade to freeze at the apparent reading prior to impact. Stepper motors require power to drive the needle to any indicated position, including having to return it to zero. Hence if power to the instrument is lost as a result of a collision, there is no power to move the needle and it should be left at the reading shown at the moment the power was lost. However, not all stepper motor instruments are the same and before accepting the reading, a number of criteria need to be considered to give a level of confidence in the result. As part of recent ITAI (Institute of Traffic Accident Investigators) crash test events in the UK, a number of instrument clusters were installed in vehicles to simulate both frontal and side impacts.

Abstract This paper approaches the use of machine vision as an automation tool for verification tests in automotive Instrument Panel Cluster (IPC). A computer integrated with PXI modular instruments, machine vision software and Integrated Development Environment (IDE) composes the test system. The IPC is verified in closed-loop using the Hardware-in-the-Loop (HiL) technique in which the HiL system simulates all Electronic Control Units (ECUs) that interact with the IPC. Every simulated ECUs signals are sent to the IPC over CAN (Controller Area Network) bus or hardwired I/O using PXI modules integrated with IDE and its responses are captured by cameras. Using machine vision such images are subjected to Digital Image Processing (DIP) techniques as pattern matching, edge detection and Optical Character Recognition (OCR), which can be applied to interpret speedometer, tachometer, fuel gauges, display and warning lights.

Abstract North American customer perception of Quality has changed over time and has shifted from Quality, Dependability, and Reliability (QDR) to Interior Sensory Quality (ISQ). ISQ is defined as the harmony of characteristics that combine to make an emotional connection to the vehicles’ interior. Vehicles need to correctly appeal to customers emotional side through providing class-leading ISQ. Hypotheses for specific interior areas were developed in order to identify key ISQ strengths, weaknesses, and preferences. These hypotheses were then tested at customer clinics held across the country. The key goals were to understand customer judgment of ISQ execution, understand customer ISQ priority, and understand customer preference of detailed component areas.

Abstract During the course of automobile Instrument Panel (IP) design development, the occupant head impact CAE simulation on IP are routinely performed to validate FMVSS201 requirements. Based on FMVSS201 requirements, the potential head impact zones on the IP are first identified. Then, the head impact zones are used to locate the various target points that must be impacted on IP. Once the critical target locations on IP are chosen, there are several computational steps that are required to calculate impact angles and head form (HF) center of rotation in reference to target points. Then, CAE engineer performs a repetitive process that involves positioning each individual HF with proper impact angle, assigning initial velocity to HF, and defining surface contacts within the finite element model (FEM). To simplify these lengthy manual steps, a commercially available software HyperMesh® CAE software tool is used to automate these steps.

Abstract The Automotive industry’s use of digital technology such as Computer Aided Engineering (CAE) to perform virtual validation has progressed to effectively replace a large percentage of physical validation. This is primarily due to the increased accuracy and cost/time efficiencies that virtual validation offers compared to conventional physical prototyping and testing. With product development (PD) cycles becoming more compressed, CAE has assumed a more significant role in early, advanced design and structural evaluation. One of the areas where CAE is widely employed is in development of the Instrument Panel (IP) commonly referred to as the dashboard. For the purposes of this study, the term IP represents the plastic/polymer structure only, and not the full IP sub-system. The IP sub-system includes the structural member, the Cross Car Beam (CCB) assembly and all the IP mounted modules.

Abstract The OEM's aim is to reduce development time and testing cost, hence the objective behind this work is to achieve a flexible stateflow model so that changes in the application during supply chain or development, on adding/deleting any switches, varying timer cycle, changing the logic for future advancements or else using the logic in different application, would end in minimal changes in the chart or in its states which would reflect least changes in the code. This research is about designing state machine architecture for chime/buzzer warning system and wiper/washer motor control system. The chime/buzzer stateflow chart includes various input switches like ignition, parking, seat belt buckle, driver door and speed accompanied with warning in the form of LED, lamp and buzzer. The logic is differentiated according to gentle and strong warning. Various conditions and scenarios of the vehicle and driver are considered for driver door and seat belt which is resolved in the chart.

Abstract In-vehicle displays such as an instrument cluster in a vehicle provide vital information to the user. The information in terms of displays and tell-tales needs to be perceived by the user with minimal glance during driving. Drivers must recognize the condition of the vehicle and the state of its surroundings through primarily visual means. Drivers then process this in the brain, draw on their memory to identify problem situations, decide on a plan of action and execute it in order to avoid an accident. There are visual hindrances seen in real world scenario such as obscuration, reflection and glare on the instrument cluster which prevents the vital information flow from vehicle to the driver. In order to ensure safety while driving, the instrument cluster or driver displays should be placed in an optimized location.

Abstract General comfort can be defined as the measure of the “level of wellbeing” perceived by humans when interacting with a working environment. The state of the art for comfort/discomfort evaluation shows the need for an objective method to evaluate both “effects on the internal body” and “perceived effects” when considering the perception of comfort. Medical studies show that each joint has its own natural resting posture. In this posture, our muscles are completely relaxed or at minimum levels of strain. The body's geometrical configuration corresponds to the natural resting position of arms/legs/neck etc. From this starting point, the authors experimented to develop and built postural-comfort curves for each degree of freedom (DOF) of upper-limb joints. These curves are regular, and do not show any kind of discontinuity. Software (CA-Man®) was developed to analyze different postures and calculate a postural comfort index for the entire upper body.

Abstract Instrument clusters that display all information on a TFT-LCD screen, also known as reconfigurable instrument clusters, have become the new trend in automotive interiors. DENSO mass-produced the world's first reconfigurable instrument cluster in 2008. To satisfy customer requirements, large quantities of resources were required. Coupled with an iterative process due to requirement changes, development costs became very high. Reducing development costs was vital in order to expand the reconfigurable instrument cluster product line. A new artist-centric HMI (human machine interface) software development workflow is proposed to reduce the development effort by introducing a data converter and real-time 3D rendering engine in our earlier paper. Our goal is to realize an environment with little programming during development by utilizing a tool chain to automate the majority of the programmer's tasks.

Abstract The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The MMLV vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefit and fuel reduction. This paper describes the concept design, prototyping, and validation for interior subsystems of the MMLV. Case studies are presented for two of the interior subsystems: the instrument panel/cross-car beam (IP/CCB) and the front seat structures.

Abstract The explicit methods analysis solver LS-DYNA was used to create technology for simulating airbag deployment and plastic airbag lid tear-away in the front passenger seat. The present study clarified the mechanical properties and the transitions in fracture pattern of the material at low temperature plastic this way, an appropriate modeling method was developed and the prediction accuracy of the simulation of airbag lid tear-away on deployment was increased. Tensile testing of the material was carried out where there were differences in thickness of the tear-away section and the fracture characteristics were determined. A material model was created by analyzing changes in fracture characteristics and collapse patterns, taking into consideration the effects of strain and strain rate localization on fracture strain as well as ductile-brittle fracture transition. Next, airbags were subjected to the impactor testing.

Abstract In order to reduce the cost and weight of the soft-foamed instrument-panel (IP), we developed the new IP which is made by the 2 kinds of injection methods. One is the compression-injection with back-foamed foil inserted, and the other is two-shot injection with the passenger-side airbag (PAB) door. We named it ‘IMX-IP’ which means that all components (‘X’) of the IP with different resins are made In a Mold. The development procedure of this technology was introduced (1) Design of the new injection mold through TRIZ application, (2) Optimization of the injection conditions and back foamed-foil for minimizing the foam loss and thickness deviation, (3) Development of CAE method for two-shot injection compression, (4) Reliability performance test and application to the mass production. The reduction of the processes through the two-shot molding with back foamed-foil inserted made it possible to enhance soft feeling on IP and reduce the cost and weight simultaneously.

Abstract Dash panel is the most important path of structure-borne and air-borne interior noise for engine-driven vehicles. Reinforcements, which are added to dash panel, are mainly designed in order to suppress the structure-borne noise contribution from the dash panel. However, the effects of dash reinforcements do not seem clear in the viewpoint of air-borne noise. In this paper, the insulation performance of a dash structure with spot-welded reinforcements is studied through several STL (Sound Transmission Loss) tests and STL simulations. The results of this study could be utilized for increasing the sound insulation performance of vehicle body structure.

Abstract Strategies for weight reduction have driven the noise treatment advanced developments with a great success considering the already mastered weight decreases observed in the last years in the automotive industry. This is typically the case for all soft trims parts. In the early 2010's a typical european B-segment car soft trims weights indeed 30 to 40% less than in the early 2000's years. The main driver behind such a gap has been to combine insulation and absorption properties on a single part while increasing the number of layers. This product-process evolution was conducted using a significant improvement in the simulation capacities. In that sense, several studies presenting very good correlation results between Transmission Loss measurements and finite elements simulations on dashboard or floor insulators were presented. One may consider that those kinds of parts have already achieved a considerable improvement in performance.

Abstract Motor vehicle safety standards are getting to be more demanding with time. For automotive interiors, instrument panel (IP) head impact protection is a key requirement of the Federal Motor Vehicle Safety Standard (FMVSS) 201. To ensure compliance of this requirement, head impact tests are conducted at 12 and 15 mph for performance verification. Computer simulation has become more prevalent as the primary development tool due to the significant reduction in time and cost that it offers. LS-DYNA is one of the most commonly used non-linear solvers in the automotive industry, particularly for safety related simulations such as the head impact of automotive interiors. LS-DYNA offers a wide variety of material models, and material type 024 (MAT 024, piecewise linear plasticity) is one of the most popular ones [1]. Although it was initially developed for metals, it is commonly used for polymers as well.

Abstract General comfort may be defined as the “level of well-being” perceived by humans in a working environment. The state-of-the-art about evaluation of comfort/discomfort shows the need for an objective method to evaluate the “effect in the internal body” and “perceived effects” in main systems of comfort perception. In the early phases of automotive design, the seating and dashboard command can be virtually prototyped, and, using Digital Human Modeling (DHM) software, several kinds of interactions can me modeled to evaluate the ergonomics and comfort of designed solutions. Several studies demonstrated that DHM approaches are favorable in virtual reachability and usability tests as well as in macro-ergonomics evaluations, but they appear insufficient in terms of evaluating comfort.

Abstract Experimental studies have been conducted to determine the energy stored in vehicle's Cockpit Module (CPM) at high ambient and at high solar heat loads for a MY2012 production vehicle. Detailed analysis has been done in this paper to show the influence of energy stored in various components (e.g., Instrument panel, HVAC system, heat exchanger, wire harness, etc.) contained within the CPM unit. Experiments were conducted to show the amount of energy stored at high ambient and solar conditions.
