Abstract This work addresses the problem of fatigue strength prediction of crankshaft fillet rolling processes to improve its accuracy. It is empirical to usually consider the effect of fillet rolling process on crankshaft fatigue performance. The fatigue performance of rolling process is mainly determined by induced compressive residual stresses, increased hardness and reduced roughness. Because the first two factors are difficult to measure the arc surface of fillet rolled cranks, it is difficult to predict the enhanced rate of crankshaft rolled performance to baseline unrolled’s. In this work a prediction method of fatigue strength for ductile cast iron crankshafts rolling process is presented. This method indirectly predicts the effect of the increased hardness on fatigue performance by the resonant bending fatigue test and modelling of crankshaft fillet rolling dynamic for the induced compressive residual stress.

Vibrational fatigue is a material fatigue caused by the forced vibrations which are purely random in nature. The phenomenon is predominantly important for the components/ systems which are subjected to extreme vibration during its operation. In a vehicle, an engine is the main source of vibration. The vibrational fatigue, therefore, plays a key role for engine mounted components. Multiple test standards and or methodologies are available for validating engine mounted parts of an automobile which might not be appropriate in the case of an off- road vehicle as the vibrational exposure of engine mounted components of an off-road vehicle is entirely different because of difference is usage pattern. In the case of an off-road vehicle, the engine mounted components are subjected to a comparatively higher level of vibration for a longer duration of time as compared to passenger cars.

Abstract:Split-sleeve cold expansion processing was employed on the 2024-T3 aluminum alloy plate. Fatigue lives were compared according different expansion, then the relationship of fatigue life and expansion was analyzed. Residual stresses were measured with different expension,and the fatigue fractograph was analyzed by SEM. The results show that the split-sleeve cold expansion can obtain longer life compared with the non strengthened hole. The maximum fatigue life increased to 12 times with 6% expansion. When over 6% expansion, fatigue life began to decrease. The split-sleeve cold expansion can form beneficial rasidual compressive stress,and deferred the fatigue crack initiation. The fatigue fractograph shows mixed transgranular fracture.

Abstract Wheel bearings are safety-critical automotive components. For this application, the steel rolling elements are subjected to fatigue failure and therefore play a key role in overall bearing fatigue life performance. This performance is influenced by metallurgical, mechanical, and physical properties obtained by precise manufacturing process parameters. These properties are continuously analyzed and are evolving at all bearing manufacturing companies. Last year, the Precision Bearing Components (PBC) Group of NN Inc., a global supplier of steel rolling elements for wheel bearings, developed a non-conventional heat treatment process for 100Cr6 (SAE 52100) rolling element steel for improved fatigue performance. The results of wheel bearing rolling contact fatigue (RCF) tests showed the importance of rolling element dimensional stability. As retained austenite transformed to the martensite phase, rolling element volume increase occurred, leading to fatigue failure.

Abstract Fatigue life prediction of elastomer NVH suspension products has become an operating norm for OEMs and suppliers during the product quoting process and subsequent technical reviews. This paper reviews a critical plane analysis based fatigue simulation methodology for a front lower control arm. Filled natural rubber behaviors were measured and defined for the analysis, including: stress-strain, fatigue crack growth, strain crystallization, fatigue threshold and initial crack precursor size. A series of four distinct single and dual axis bench durability tests were derived from OEM block cycle specifications, and run to end-of-life as determined via a stiffness loss criterion. The tested parts were then sectioned in order to compare developed failure modes with predicted locations of crack initiation. In all cases, failure mode was accurately predicted by the simulation, and predicted fatigue life preceded actual end-of-life by not more than a factor of 1.4 in life.

Abstract In the modern automotive sector, durability and reliability are the most common terms. Customers are expecting a highly reliable product but at low cost. Any product that fails within its useful life leads to customer dissatisfaction and affects the reputation of the OEM. To eradicate this, all automotive components undergo stringent validation protocol, either in proving ground or in lab. This paper details on developing an accelerated lab test methodology for steering gearbox bracket using fatigue damage and reliability correlation by simulating field failure. Initially, potential failure causes for steering gearbox bracket were analyzed. Road load data was then acquired at proving ground and customer site to evaluate the cumulative fatigue damage on the steering gearbox bracket. To simulate the field failure, lab test facility was developed, reproducing similar boundary conditions as in vehicle.

Abstract In today’s commercial vehicle scenario, designing and developing a component which will never fail throughout its lifespan is next to impossible. For a long time especially in the field of automotive, any crack initiation shall deem the component as failed and the design requires further modification. This paper deals with studying the failure of one such component and understanding the effect the crack has on the overall life of the component i.e. understanding the remnant life of the component. The component under study was gear shift lever bracket and is mounted on the engine exhaust manifold. It experiences two types of loads: inertial load due to the engine vibration and gear shift load. Frequent failures were observed in the field and in order to simulate it at lab, an accelerated test approach was adopted. The engine operating speed was used to identify the possible excitation frequency which the component might experience.

Abstract To prevent corrosion of the inlet part with aqueous ammonia injection, high chromium corrosion-resistant materials have been applied for welded joints of mufflers. Bending fatigue strength of welded joint samples of flange pipes was defined through fatigue experiments, modeling that high fluctuating stresses exist in the inlet and outlet flange pipes of a muffler caused by the vibration of a moving vehicle. Factors that caused fatigue to failure such as welding bead shape and metallographic structure were identified through local stress measurements, FEM stress simulations, microscopic observations, and SEM-EDS composition analyses. By comparing with sample A having a smaller flank angle and sample B having a larger flank angle, the results suggested that the difference of bending fatigue strengths at 200,000 cycles was 24% when based on nominal stress, and the difference was 10% when based on measured maximum stress.

Abstract The development of the vehicle quantity and the transportation system accompanies the rise of traffic accidents. Statistics shows that nearly 35-45% traffic accidents are due to drivers’ fatigue. If the driver’s fatigue status could be judged in advance and reminded accurately, the driving safety could be further improved. In this research, the blink frequency and eyes movement information are monitored and the statistical method was used to assess the status of the driving fatigue. The main tasks include locating the edge of the human eyes, obtaining the distance between the upper and lower eyelids for calculating the frequency of the driver's blink. The velocity and position of eyes movement are calculated by detecting the pupils’ movement. The normal eyes movement model is established and the corresponding database is updated constantly by monitoring the driver blink frequency and eyes movement during a certain period of time.

Abstract For many years, the use of in-mold fasteners has been avoided for various reasons including: not fully understanding the load cases in the part, the fear of quality issues occurring, the need for servicing, or the lack of understanding the complexity of all failure modes. The most common solution has been the use of secondary operations to provide attachments, such as, screws, metal clips, heat staking, sonic welding or other methods which are ultimately a waste in the process and an increase in manufacturing costs. The purpose of this paper is to take the reader through the design process followed to design an in-molded attachment clip on plastic parts. The paper explores the design process for in-molded attachment clips beginning with a design concept idea, followed by basic concept testing using a desktop 3D printer, optimizing the design with physical tests and CAE analysis, and finally producing high resolution 3D prototypes for validation and tuning.

Abstract The purpose of this study is to validate a reverse engineering based design method for automotive trunk lid torsion bars (TLTB) in order to determine a free, or unloaded, shape that meets a target closed shape as well as a specified torque. A TLTB is a trunk lid component that uses torsional restoring force to facilitate the lifting open of a trunk lid, as well as to maintain the open position. Bend points and torque of a TLTB at a closed trunk position are specified by a car maker. Conventionally, a TLTB supplier determines bend points of the free shape by rotating the given bend points from a closed position around a certain axis to satisfy the specified torque at the closed position. Bend points of a deformed TLTB shape in the closed position often do not match the target bend points given by a car maker when designed by the conventional method, which can potentially cause interference issues with surrounding components.

Abstract Vehicle Hood being the face of a passenger car poses the challenge to meet the regulatory and aesthetic requirements. Urge to make a saleable product makes aesthetics a primary condition. This eventually makes the role of structure optimization much more important. Pedestrian protection- a recent development in the Indian automotive industry, known for dynamics of cost competitive cars, has posed the challenge to make passenger cars meeting the regulation at minimal cost. The paper demonstrates structure optimization of hood and design of peripheral parts for meeting pedestrian protection performance keeping the focus on low cost of ownership. The paper discusses development of an in-house methodology for meeting Headform compliance of a flagship model of Maruti Suzuki India Ltd., providing detailed analysis of the procedure followed from introduction stage of regulatory requirement in the project to final validation of the engineering intent.

Abstract An engine cooling system in an automotive vehicle comprises of heat exchangers such as a radiator, charge air cooler and oil coolers along with engine cooling fan. Typical automotive engine-cooling fan assembly includes an electric motor mounted on a shroud that encloses the radiator core. One of main drivers of fan shroud design is Noise, Vibration, and Harshness (NVH) requirements without compromising the main function of airflow for cooling requirements. In addition, there is also a minimum stiffness requirement of fan shroud which is often overlooked in arriving at optimal design of it. Low Speed Damageability (LSD) assessment of an automotive vehicle is about minimizing the cost of repair of vehicle damages in low speed crashes. In low speed accidents, these fan motors are subjected to sudden decelerations which cause fan motors to swing forward thereby damaging the radiator core. So designing fan shroud for low speed damageability is of importance today.

Abstract Closed-form structural stress solutions are investigated for fatigue life estimations of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets with and without clearance hole based on three-dimensional finite element analyses. The closed-form structural stress solutions for rigid inclusions under counter bending, central bending, in-plane shear and in-plane tension are first presented. Three-dimensional finite element analyses of the lap-shear specimens with FDS joints without and with gap (with and without clearance hole) are then presented. The results of the finite element analyses indicate that the closed-form structural stress solutions are quite accurate at the critical locations near the FDS joints in lap-shear specimens without and with gap (with and without clearance hole) for fatigue life predictions.

Abstract Fatigue analysis of swept friction stir clinch (Swept-FSC) joints between 6061-T6 aluminum (Al) and S45C steel (Fe) sheets was conducted through experimental approaches. Before fatigue tests, a parametric study for the probe geometry of FSC tools was conducted in order to eliminate the hook structure inside the joint and improve the mechanical performance of the joint. Then a series of quasi-static and fatigue tests for Al/Fe Swept-FSC joints in lap-shear (LP) and cross-tension (CT) specimens were conducted. The fatigue data were recorded. The fatigue behavior of Al/Fe Swept-FSC joints in LP and CT specimens were examined through optical and scanning electron microscopes. Experimental results indicated that LP specimens have two failure modes, while CT specimens have only one failure mode. The dominant fatigue crack of each failure mode was identified.

Abstract Cylinder head design is a highly challenging task for modern engines, especially for the proliferation of boosted, gasoline direct injection engines (branded EcoBoost® engines by Ford Motor Company). The high power density of these engines results in higher cylinder firing pressures and higher operating temperatures throughout the engine. In addition to the high operating stresses, cylinder heads are normally heat treated to optimize their mechanical properties; residual stresses are generated during heat treatment, which can be detrimental for high-cycle fatigue performance. In this paper, a complete cylinder head high cycle fatigue CAE analysis procedure is demonstrated. First, the heat treatment process is simulated. The transient temperature histories during the quenching process are used to calculate the distribution of the residual stresses, followed by machining simulation, which results in a redistribution of stress.

Abstract Tensile and fatigue properties of continuous braided carbon fiber reinforced polymer (CFRP) composite to AA6111 self-piercing riveted (SPR) lap shear joints are presented. Rivets were inserted at two target head heights separated by 0.3 mm. Even within the narrow range of head heights considered, the flushness of the rivet head was found to have a dominant effect on both the monotonic and fatigue properties of the lap shear SPR joints. Joints created with a flush head resulted in a greater degree of fiber breakage in the top ply of the CFRP laminate, which resulted in lower lap shear failure load as compared to SPR joints produced with a proud rivet head. Irrespective of the lap shear failure load, rivet pullout was the most common failure mode observed for both rivet head heights. In fatigue tests, the SPR joints produced with a proud head exhibited higher fatigue life compared to SPR joints produced with a flush head.

A probabilistic distribution function roughly consists of two parts: the middle part and the tails. The fatigue life distribution at a stress/load level is often described with two-parameter lognormal or Weibull distribution functions, which are more suitable for modeling the mean (middle) behaviors. The domains of the conventional probabilistic distribution functions are often unbounded, either infinite small (0 for the two-parameter Weibull) or infinite large or both. For most materials in low- and medium-cycle fatigue regimes, the domains of fatigue lives are usually bounded, and the inclusion of the bounds in a probabilistic model is often critical in some applications, such as product validation and life management. In this paper, four- and five-parameter Weibull distribution functions for the probabilistic distributions with bounds are developed. Finally, the applications of these new models in fatigue data analysis and damage assessment are provided and discussed.

Abstract The application of induction hardening treatment plays a vital role for enhancing fatigue life of various automotive components. This will incorporate compressive residual stresses in the component at significant extent. In this paper, wide range of experiments have been carried out on Rotating Bending Fatigue (RBF) specimens made from 38MnVS6 micro alloyed steel with induction hardening up to three different case depths. The set of specimens are fatigue tested at fully reverse loading condition using rotating bending fatigue testing machine. Based on this study a surface treatment factor is evaluated. This surface treatment factor is used as an input for evaluating precise fatigue life of the specimen using FEA packages. The fatigue life evaluated using FEA is showing good agreement with the results obtained through tests on the actual specimens.

Abstract The multi-body dynamics simulation and physical iteration were carried out based on the 4-channel road simulation bench, the solution of fatigue test bench which was suitable for cab with frame and suspension was designed. Large load and displacement above the suspension can be loaded on the test bench, and the same weak position of cab exposed on the road test can be assessed well on the fatigue test bench. The effectiveness of the bench test solution was verified though comparative study. And it has important reference for the same type of cab assembly with suspension in the fatigue bench test. According to the durability specifications of cab assembly, a multi-body dynamics model with a satisfactory accuracy was built. And the fixture check and virtual iteration analysis were used to verify the effectiveness of the solution. According to the road load signal analysis and multi-body dynamics analysis results, the test bench with linear guide and spherical joint was built.

Abstract For the design of thick-walled nodular cast iron components, fatigue assessment, especially in the context of local imperfections in the material, is a challenging task. Not only the cyclic material behavior of the sound baseline material, but also the cyclic behavior of materials with imperfections, such as shrinkages, dross and chunky graphite, needs to be considered during the design process of cast iron components. In addition to this, new materials, such as solid solution strengthened alloys, offer new possibilities in lightweight design, but need to be assessed concerning their fatigue strength and elastic-plastic material behavior. If a safe and reproducible fatigue assessment for any component cannot be performed and a secure usage is therefore not given, the cast components are generally rejected, leading to a loss of additional material, energy and money for recasting the component.

Abstract Injection molding tools are expensive and the fatigue failure during production would result in very costly rework on the tool and downtime. Currently, mold designs are mostly based on expert experience without a careful stress analysis and the mold tool life cycle relies largely on rough estimates. The industry state of the art applies averaged temperature change and peak pressure load on the mold tool. The static analysis is then performed. Mold temperature history and thermal shock are not considered in the durability analysis. In this paper, a transient thermal analysis of the tool is performed in conjunction with the injection molding process simulation. The spatial and temporal variation of temperature, pressure and clamping forces are exported from Moldflow simulation. These histories of temperature and pressure are converted to appropriate loading curves and mapped into Abaqus FEA model.

Abstract The frame of a low-speed electric vehicle was treated as the research object in the paper. The fatigue load of the frame was analyzed with multi-body dynamics method and the fatigue life of frame was analyzed with the nominal stress method. Firstly, the multi-body dynamics model of the vehicle was established and the multi-body dynamics simulation was carried out to simulate the condition where the vehicle used to travel. The fatigue load history of the frame was obtained from the simulation. Secondly, the amplitude-frequency characteristic of the fatigue load was analyzed. The frequency of the fatigue load mainly focused on 0~20HZ from the analysis. Thirdly, the modal of frame was analyzed. As the frequency of the fatigue load was less than the natural frequency of the frame, the quasi-static method was selected to calculate the stress history of the frame. Next, the fatigue life of the frame was analyzed based on S-N curve.

Abstract The cyclic material behavior is investigated, by strain-controlled testing, of 8 mm thick sheet metal specimens and butt joints, manufactured by manual gas metal arc welding (GMAW). The materials used in this investigation are the high-strength structural steels S960QL, S960M and S1100QL. Trilinear strain-life curves and cyclic stress-strain curves have been derived for the base material and the as-welded state of each steel grade. Due to the cyclic softening in combination with a high load level at the initial load cycle, the cyclic stress-strain curve cannot be applied directly for a fatigue assessment of welded structures. Therefore, the transient effects have been analyzed in order to describe the time-variant material behavior in a more detailed manner. This should be the basis for the enhancement of the fatigue life estimation.

Abstract Even under uniaxial loading, seemingly simple welded joint types can develop multi-axial stress states, which must be considered when evaluating both the fatigue strength and failure location. Based on the investigation of fatigue behavior for the multi-axial stress state, a procedure for fatigue behavior of welded joints with multi-axial stress states was proposed using an effective equivalent structural stress range parameter combined normal and in-plane shear equivalent structural stress ranges and the master S-N curve approach. In automotive structures, fatigue failure is often observed at weld end, which often show a complex stress state. Due to simplified weld end representation having a sharp right-angled weld corner, the fatigue failure prediction at the weld end tends to be overly conservative due to the excessive stress concentration at the right-angled weld termination.

Abstract Fatigue testing is known to be time consuming and expensive. Therefore, it should be the main target of fatigue research to accelerate the derivation of fatigue properties. Depending on the required properties, strain- or load-controlled fatigue tests have to be performed. Carrying out load-controlled fatigue tests is necessary to derive the influence of mean stresses and notches on the fatigue strength and fatigue life of different materials and joining technologies. In the case of material samples, increasing test frequencies could be a proper way to accelerate the fatigue testing, as long as the increased test frequencies have no influence on the resulting fatigue life. In the case of strain-controlled fatigue tests, it is not possible to increase the test frequencies in order to accelerate the fatigue tests. Therefore, the Incremental Step Test, which allows the derivation of the cyclic stress-strain curve with only one test, was introduced.

Abstract High density polyethylene (HDPE) is widely used in automotive industry applications. When a specimen made of HDPE tested under cyclic loading, the inelastic deformation causes heat generated within the material, resulting in a temperature rise. The specimen temperature would stabilize if heat transfer from specimen surface can balance with the heat generated. Otherwise, the temperature will continue to rise, leading to a thermo assist failure. It is shown in this study that both frequencies and stress levels contribute to the temperature rise. Under service conditions, most of the automotive components experience low cyclic load frequency much less than 1 Hz. However, the frequency is usually set to a higher constant number for different stress levels in current standard fatigue life tests.

Abstract The fuel efficiency of a vehicle depends on multiple factors such as engine efficiency, type of fuel, aerodynamic drag, and tire friction and vehicle weight. Analysis of weight and functionality was done, to develop a lightweight and low-cost Roof rack rail. The Roof rack rail is made up of a lightweight material with thin cross section and has the design that allows the fitment of luggage carrier or luggage rack on the car roof. In starting this paper describes the design and weight contribution by standard Roof rack rail and its related parts. Secondly, the selection of material within different proposed options studied and a comparison of manufacturing and design-related factors. Thirdly, it has a description of the design of Roof rack rail to accommodate the luggage carrier fitment on the car roof. Moreover, optimizations of Roof rack rail design by continuous change in position, shape, and parts used.

Abstract Manganese sulfides (MnS) are nonmetallic, ductile inclusions with high melting temperature (1610 °C) which improve the machinability and retard the grain growth in steels, in addition of contributing to avoid cracking during hot working. In this paper, the effect of manganese sulfides on the fatigue life of the vanadium micro-alloyed forging steel 38MnVS6 is discussed. Force-controlled fatigue tests are performed on small sized specimens until the crack occurs. The fatigue life of the forged material, presented by Wöhler curves, is considerably reduced at high levels of the nominal stress amplitude compared to the wrought material. Moreover, it is evident that the presence of longer and thinner particles of MnS reduces the scatter band of Wöhler curves and decreases the fatigue strength of the material. This paper presents a first attempt to find a relation between the shape and content of manganese sulfides due to the forging process and the fatigue life of the material.
