Predicting vibration of motor gearbox assembly driven by a PWM inverter in an early development stage is demanding, because the assembly is one of the dominant noise sources of electric vehicle (EV). In this paper, we propose a simulation model that can predict the transient vibration excited by gear meshing, reaction force from mount and electromagnetic forces including carrier frequency component of inverter up to 10 kHz. By employing the techniques of structural model reduction and state space modeling, the proposed model enables to predict the vibration of assembly in operating condition to simulate with a system level EV simulator. A verification test was conducted to compare the simulation result with running test result of EV. Although the absolute value of simulation is 10 dB different from test at most, we conclude that the model can well predict the trend of the dominant order vibration caused by the electromagnetic force of motor including the carrier frequency of inverter.

The Environmental Protection Agency (EPA) requirement for 54.5mpg by 2025 to reduce greenhouse gases has pushed the industry to look for alternative fuels to run vehicles. Electricity is of those green energies that can help auto industry to achieve those strict requirements. However, the electric or hybrid-electric vehicles brought new challenges into science and engineering world including the Noise and Vibration issues which are usually tied up with both airborne and structural noises. The electromagnetic force plays a significant role in acoustic noise radiation in the electric motor which is an air-gap radial Maxwell force. This paper describes an innovative approach to model the physics of noise radiated by the electric motor.

Hybrid powertrain vehicles inherently create discontinuous sounds during operation. The discontinuous noise created from the electrical motors during transition states are undesirable since they can create tones that do not correlate with the dynamics of the vehicle. The audible level of these motor whines and discontinuous tones can be reduced via common noise abatement techniques or reducing the amount of regeneration braking. One electronic solution which does not affect mass or fuel economy is Masking Sound Enhancement (MSE). MSE is an algorithm that uses the infotainment system to mask the naturally occurring discontinuous hybrid drive unit and driveline tones. MSE enables a variety of benefits, such as more aggressive regenerative braking strategies which yield higher levels of fuel economy and an overall more pleasing interior vehicle powertrain sound. This paper will discuss the techniques and signals used to implement MSE in a hybrid powertrain equipped vehicle.

Abstract In this paper, we present a design and control methodology of an innovated structure of switching synchronous motor. This control strategy is based on the pulse width modulation technique imposing currents sum of a continuous value and a value having a shape varying in phase opposition with respect to the variation of the inductances. This control technology can greatly reduce vibration of the entire system due to the strong fluctuation of the torque developed by the engine, generally characterizing switching synchronous motors. A systemic design and modelling program is developed. This program is validated following the implementation and the simulation of the control model in the simulation environment Matlab-Simulink. Simulation results are with good scientific level and encourage subsequently the industrialization of the global system.

Abstract This paper studies different switching schemes for loss reduction in a traction motor drive. The system under examination is composed of a battery, a 2 level Voltage Source Inverter, and an Interior Permanent Magnet motor. Discontinuous PWM (DPWM) control strategy is widely used in this type of motor drive for the reduction of losses. In some publications, the effect of the DPWM modulation scheme is compared to the reduction of the switching frequency which can also cause a reduction in switching losses of the inverter. Extensive studies have examined the effect of variation of the switching frequency on the motor and inverter losses. However, the effect of applying both switching schemes simultaneously has not been explored. This paper will use a system that is operated at a fixed switching frequency as the baseline. Afterwards, three different switching schemes will be studied and compared to the baseline.

Abstract Solar car races are held worldwide, aiming to promote vehicles that help reduce environmental loads on the roads. In order to gain superiority in solar car racing, it is essential to develop a high efficiency brushless direct drive motor that optimizes the energy use to the fullest and allows high speed driving when needed. To achieve these goals, two development approaches of solar car motors are proposed: the high efficiency motor which improves electrical characteristics and significantly reduces energy loss; and the variable field magnet motor that offers instant speed boost for a temporary period of time for overtaking opponents. We have developed a high efficiency motor through the application of an amorphous core and laminated magnets. Instead of the standard method of the W-EDM (Wire-Electric Discharge Machining) for amorphous cores, we utilized water jet cutting, through which we succeeded in achieving insulation between laminated cores.

Abstract There are many electronic devices in electric vehicle (EV), making its electromagnetic compatibility (EMC) serious. Motor drive system is the main interference source of EV, whose electromagnetic interference (EMI) is much worse than conventional vehicle. In this paper, the motor drive system of EV was mainly researched, and a co-simulation method was proposed: control system and motor model were established with Matlab, and the equivalent circuit model of inverter and the cable model were established with Saber. By this way, a complete motor drive system model for conductive EMI was obtained. This modeling method can not only accurately establish the EMI sources and coupling paths, but can simulate the control strategy and operating conditions.

Abstract The current sensor for motor control is one of the main components in inverters for eco-friendly vehicles. Recently, as the higher performance of torque control has become required, the current sensor measurement error and accuracy of motor controls have become more significant. Since the response time of the sensor affects the motor output power, the response delay of the sensor causes measurement errors of the current. Accordingly, the voltage vector changes, and a motor output power deviation occurs. In the case of the large response delay of the sensor, as motor speed increases, then difference between motoring and generating output power becomes larger and larger. This results in the deterioration of power performance in high-speed operation. The deviation of the voltage vector magnitude is the main cause of motor output power deviation and imbalance through the simulation.

Abstract In an interior permanent magnet machine, magnet temperature plays a critical role in determining optimal current control trajectory. Monitoring magnet temperature is a challenging task. In lab and various specialized applications, infrared sensors or thermocouples are used to measure the temperature. But it adds cost, maintenance issues and their integration to electric machine drives could be complicated. To tackle issues due to sensor based methods, various sensorless model based approaches are proposed in the literature recently such as flux observer, high-frequency signal injection, and thermal models, etc. Although magnet temperature monitoring received a lot of attention of researchers, very few papers give a detailed overview of the effects of magnet temperature on motor control from a controls perspective. This paper discusses the impact of magnet temperature variation on Maximum Torque per Ampere control and Flux Weakening Control trajectory.

Abstract Direct bypass to DC-DC boost converter in traction inverter increases converter's capability and efficiency significantly by providing a lower loss path for power flow between the battery and DC-link terminal. A bypass using diode is an excellent solution to achieve this capability at low cost and system complexity. Bypass diode operates in the linear operating region (DC Q-point) when the battery discharges through the bypass diode to drive the electric motors. Therefore, thermal stress on the DC-link capacitor is shared between the input and DC-link capacitors through the bypass diode. On the other hand, inverters introduce voltage oscillation in the DC-link terminal which results in unwanted energy oscillation through the bypass diode during battery charging. Both of these phenomena have been explained in details.

Abstract For high performance motor controls applications such as electric vehicles, accurate motor parameter knowledge is required. Motor parameters like d-axis inductance, q-axis inductance, resistance and permanent magnet flux linkage are difficult to obtain and measure directly. These four parameters can be reduced to three parameters resistance, d-axis and q axis flux linkage. In this paper, a new scheme is proposed to approximate d-axis and q-axis flux linkage using measured torque, dq-axis measured current, and dq-axis voltage commands to the inverter. d-axis and q-axis flux linkages are estimated over a range of d-axis and q-axis currents that fully map the desired motor operation region.

Abstract Electric vehicles (EV) and hybrid electric vehicles (HEV) require high torque/acceleration ability and wide speed range. To meet both of them, the traction machines usually have to be oversized, which results in high volume and weight, high cost, and low efficiency. In practical application, high speed motors combining with gear box provide the expected torque and speed capability. If pole-changing machines are employed to achieve wide torque and speed ranges, gear box and motor size can be reduced in EVs/HEVs. This paper presents a pole-phase modulation motor drive which changes both of poles and phases simultaneously, as a result that the motor extends its torque/speed capability in a flexible way. Simulation results verify the principle and control method for this kind of motor drives.

Abstract In this paper, we consider a new design of synchronous motor with salient poles rotor and all coils placed on the stator. This design, uses a laminated silicon steel rotor, which is not so expensive as a rotor with super strong permanent magnets. This design of machine eliminates copper rings on the rotor and brushes which is used in regular synchronous motors, and eliminates disadvantages involved with these arrangements. In an earlier publication, authors considered the opportunity realization of synchronous mode operation in the machine with salient pole rotor and DC stator excitation. Now, we consider the new synchronous mode operation with individual DC excitation of each the alternative current (AC) windings for realization the first, second and third phase synchronous machines. In theoretical basics of analyses and design of synchronous motors we pay more attention to the single-phase motor because it is the basis for design polyphase synchronous machines.

Abstract This paper presents a computationally-efficient model of heat convection due to air circulation produced by rotor motion in the air gap of an electric machine. The model calculates heat flux at the boundaries of the rotor and stator as a function of the rotor and stator temperatures and rotor speed. It is shown that, under certain assumptions, this mapping has the homogeneity property. This property, among others, is used to pose a structure for the proposed model. The coefficients of the model are then determined by fitting the model to the results of a commercial Computational Fluid Dynamics (CFD) simulation program. The accuracy of the new model is compared to the CFD results, shown an error of less than 0.3% over the studied operating range.

Abstract Power modules are used to operate three-phase alternating current motors in hybrid vehicles and electric vehicles. Good fuel efficiency and high power density are required in the field of hybrid vehicles. To achieve this goal, the miniaturization of the power module will be necessary. This trend may make a current density, which is created by insulated gate bipolar transistors (IGBTs) and free wheel diodes (FWDs), higher in power modules. Solder is often used as the joint material of power modules. It is known that a current density larger than 10 kA/cm2 causes solder electromigration. This phenomenon may cause delamination of the joint area. In addition, the ambient temperature has an influence on electromigration. The temperature of an engine compartment is high, so it is likely to cause electromigration. However, the current density of the double-sided cooling power modules in 2007 with solder joint is lower than 0.4 kA/cm2, and this value is lower than 10 kA/cm2.

Abstract Dc-link capacitor sizing considerations are discussed for HEV/EV e-Drive systems. The capacitance value of the dc-link in HEV/EV e-Drive systems affects numerous factors. Some of the most significant are the system stability and the maximum tolerable dc-bus transient voltage with operating point change or with worst-case energy dump into the capacitor. Also requiring attention is the equivalent series resistance and inductance of the capacitor module. The former affects thermal behavior of the capacitor module and the latter affects voltage spikes occurring at every turn-off of a power semiconductor switch. In addition, these factors are dependent on other power-stage component parameters, control structures and controller gains. Also such effects and cross-couplings are operating-point dependent.

Abstract The use of electric vehicles (EV) is becoming more widespread as a response to global warming. The major issues associated with EV are the annoyance represented by charging the vehicles and their limited cruising range. In an attempt to remove the restrictions on the cruising range of EV, the research discussed in this paper developed a dynamic charging EV and low-cost infrastructure that would make it possible for the vehicles to charge by receiving power directly from infrastructure while in motion. Based on considerations of the effect of electromagnetic waves, charging power, and the amount of power able to be supplied by the system, this development focused on a contact-type charging system. The use of a wireless charging system would produce concerns over danger due to the infiltration of foreign matter into the primary and secondary coils and the health effects of leakage flux.

Abstract An electromagnetic and motion-coupled analysis is made for a Switched Reluctance Motor (SRM) based on a Reluctance Network Analysis (RNA). A full-pitch-winding SRM is promising since it has a high torque density. Since the motor characteristics such as driving torque significantly depend on commutation pattern, an analysis coupled with motor motion and its drive circuit is requisite for the performance prediction. However, in the full-pitch-winding SRM, the relationship between the coil magnetomotive force and the core flux is complicated, and thus Finite Element Method (FEM) has been major method to predict the motor characteristics, which takes too much computational time for cycle calculations. An RNA treats the relationship of coil magnetomotive force and core flux as lumped parameter circuit, and thus enables fast computation with a macroscopic view of magnetic phenomena.

Abstract Electric oil pumps (EOP) for automobiles are used to lubricate and cool moving parts and supply oil pressure to components. Conventional EOPs consist of two separate units including a motor driver and a pump system comprised of a motor and a pump, which impedes layout flexibility for vehicles. To overcome this shortcoming, we have developed an ECU (electronic control unit)-integrated oil pump in which a driver, a motor and a pump are incorporated as a single unit. In the course of the project, we focused on improving vibration resistance and developing a compact design. The first challenge was to improve vibration resistance because of the driver located in close proximity to the powertrain. Since the driver is installed on the motor unit via electrically welded bus bars, the joints of the driver and the bus bar become susceptible to vibration.

Abstract The conventional hybrid engine faces one major problem i.e. high cost of production. Although hybrid engines, in many sense proved to be highly efficient and environmental friendly, but high cost of production makes them less feasible and limits their applications. This problem is overcome by a new design in which instead of having Internal Combustion(IC) engine and electric motor separately, these two are incorporated under same housing. This involves a different working mechanism of electric motor which is as described below- This mechanism is applied to a normal engine which has two or more than two cylinders in any configuration or orientation. Taking example of In-line four cylinder engines as it is most widely used. In this the two cylinders work on conventional internal combustion mechanism, but the other two cylinders are electric cylinder and works on electricity.

Abstract Permanent magnet synchronous motors (PMSM) are widely used in the electric vehicles for their high power density and high energy efficiency. And the motor control system for electric vehicles is one of the most critical safety related systems in electric vehicles, because potential failures of this system can lead to serious harm to humans’ body, so normally a high automotive safety integrity level (ASIL) will be assigned to this system. In this paper, an ASIL-C motor control system based on a multicore microcontroller is presented. At the same time, due to the increasing number of connectivity on the vehicle, secure onboard communication conformed to the AUTOSAR standard is also implemented in the system to prevent external attacks.

Abstract Electric drives, whether in battery electric vehicles (BEVs) or various other applications, are an important part of modern transportation. Traditionally, physics-based models based on steady-state mapping of electric drives have been used to evaluate their behavior under transient conditions. Hardware-in-the-Loop (HIL) testing seeks to provide a more accurate representation of a component’s behavior under transient load conditions that are more representative of real world conditions it will operate under, without requiring a full vehicle installation. Oak Ridge National Laboratory (ORNL) developed such a HIL test platform capable of subjecting electric drives to both conventional steady-state test procedures as well as transient experiments such as vehicle drive cycles.

Abstract The automotive industry is experiencing a profound change due to increasing pressure from environmental and energy concerns. This leads many automakers to accelerate hybrid and electric vehicle development. Generally hybrid and electric vehicles create less noise due to their compact engines (or no engine). However, customer satisfaction could be negatively impacted by the peak whine emitted by electric motor. Unlike conventional gas vehicles, the strategy for reducing motor whine is still largely unexplored. This paper presents an analytical study on electric motor whine radiated from the transmission in a hybrid vehicle. The analysis includes two stages. Firstly, a detailed finite element (FE) model of the transmission is constructed, and case surface velocities are calculated utilizing motor electromagnetic force. Then a boundary element model is built for evaluating noise radiated from the transmission surface using acoustic transfer vector (ATV) method.

Abstract Noise and Vibration (NVH) characteristic of an electric machine (e-Machine) is the outcome of complex interaction between source level disturbances and the surrounding structure to which the e-Machine is attached. Key e-Machine metrics that objectively quantify source level disturbance include torque ripple and radial electro-magnetic forces. These disturbances can radiate directly from the e-Machine housing (air-borne component) and also can be transmitted through the structural attachments like stator bolts, stator ring, powertrain mounts etc. (structure-borne component). In the e-machine driven by PWM switching inverter, current is not perfectly sinusoidal but contain different level of harmonics. Current harmonics impact Torque ripple, which in turn would translate into undesirable noise and vibration. There is very limited literature referencing the influence of current harmonics on torque ripple and e-machine NVH.

Abstract An advanced electric motor with hybrid-field topology has been developed for automotive traction applications. Departing from the conventional radial- and axial-field designs, the hybrid-field motor features three-dimensional magnetic flux paths, which are enabled by a novel isotropic soft magnetic material produced by a unique additive-manufacturing process based on spray forming. The motor is expected to offer an unprecedented combination of high power output, compact size, low weight and energy efficiency, achieving more than two times higher power density than state-of-the-art high-performance traction motors.

Abstract As heavy rare earth elements are become less prevalent, because one-tenth as often in ore deposits as light rare earth elements. Future usage of need to be reduces heavy rare earth, because of resource risks and costs. As such, a method was developed to recover reductions in coercive force and prevent demagnetization temperature from reducing without adding any heavy rare earth elements. First, a heavy rare-earth-free magnet was developed by hot deformation, which limits growth of crystal grain size, and relationships were clarified between coercive force and optimal deforming temperatures, speed, and total rare earth amounts for heavy rare-earth-free magnets. Second, it was made clear that the permeance coefficient can be increased by reshaping the flux barriers, and that the developed hot deformed magnet can be adopted.

Abstract Compact, high efficiency and high reliability are required for an xEV motor generator. IPM rotors with neodymium magnets are widely applied for xEV motors to achieve these requirements. However, neodymium magnet material has a big impact on motor cost and there is supply chain risk due to increased usage of these rare earth materials for future automotive xEV’s. On the other hand, a wound-field rotor does not need magnets and can achieve equivalent performance to an IPM rotor. However, brushes are required in order to supply current to the winding coil of the rotor. This may cause insulation issues on xEV motors which utilize high voltage and high currents. Therefore, it is suggested to develop a system which supplies electric energy to the rotor field winding coil from the stator without brushes by applying a transformer between stator coil and rotor field winding. Specifically, add auxiliary magnetic poles between each field winding pole and wind sub-coils to these poles.

Abstract Reynolds-averaged Navier-Stokes (RANS) computations of heat transfer involving wall bounded flows at elevated Prandtl numbers typically suffer from a lack of accuracy and/or increased mesh dependency. This can be often attributed to an improper near-wall turbulence modeling and the deficiency of the wall heat transfer models (based on the so called P-functions) that do not properly account for the variation of the turbulent Prandtl number in the wall proximity (y+< 5). As the conductive sub-layer gets significantly thinner than the viscous velocity sub-layer (for Pr >1), treatment of the thermal buffer layer gains importance as well. Various hybrid strategies utilize blending functions dependent on the molecular Prandtl number, which do not necessarily provide a smooth transition from the viscous/conductive sub-layer to the logarithmic region.

Abstract With growing demand of comfort of cars, number of small electric motors used for adjustment of different functional units is steadily increasing. Due to the various rotational components and the forces they accord, electric motors radiate significant amount of noise at high frequencies with tonal components that can be annoying. Motor noise comprises three sources namely: electromagnetic, aerodynamic and mechanical. This study considers mechanical and electromagnetic sources of Electric Power Assisted Steering (EPAS) motor used in passenger cars. This paper describes an approach to assess noise and vibration parameters between field motors and fresh motors. Noise and vibration spectrums are analyzed in terms of frequency contents and dominancy of mechanical sources in sound power radiated by motor is discussed. FE modal analysis of motor is performed and correlated with impact hammer measurements to quantify structure borne energy contribution.

Abstract With Increasing environmental concerns and high fuel prices, the automotive industry is shifting its focus to electric vehicles (EVs). Electric motor being the heart of an electric vehicle, faces a major design challenge to have optimum performance and structural strength at an affordable cost. Synchronous reluctance motor offers higher power density at low cost since the rotor is free from rare earth permanent magnets or field excitation. However, torque fluctuations and resulting vibrations are a major concern. This is amended by optimizing the end-barrier width and end-barrier orientation angle in the rotor so as to maximize the torque and minimize the ripple. Simulations are also performed with ferrite magnets assistance to achieve an enhanced torque output. In each case, a structural analysis is done to verify the mechanical strength and rotor deformation considering structural and electromagnetic forces. The analyses are performed using finite element simulations.
